Hey everyone, I'm looking for some advice on moving a new project to dry machining, specifically for 6061-T6 aluminum plate, 0.5" thick.
We're cutting high-volume, thin-walled pockets and contours on a high-speed vertical mill. Currently, we're drowning the parts in flood coolant to keep the heat down and manage the notoriously sticky aluminum chips, but the disposal costs and the mess are becoming unsustainable for this volume.
I've heard dry machining or MQL can be a game-changer for aluminum at high RPMs, but I'm worried about built-up edge and surface finish quality on these thin walls. My plan is to use high-feed-rate toolpaths, a TiCN-coated end mill, and an air blast system for chip evacuation. Has anyone successfully dry machined 6061 with good BUE control and surface finish? Should I stick to a high-pressure air blast, or is MQL a non-negotiable for this alloy? Any recommendations on specific coatings, end mill geometry, or process adjustments would be appreciated.
